Are Oversized Motors Worth the Cost? Insights from Automation World

Engineers often face the dilemma of whether to oversize motors. A recent Automation World survey (2023) found that roughly 50% of respondents still choose oversizing, citing system variability and risk mitigation as primary motivators.

Those who opt for larger motors argue that the upfront cost is outweighed by the avoidance of mechanical failure. Conversely, manufacturers increasingly use precise motor‑to‑load matching, which reduces both energy consumption and long‑term operating expenses.

Higher Operating Costs

Regardless of the justification, an oversized motor inevitably incurs higher operating costs. A motor operating far below its capacity wastes energy and creates unnecessary heat. Moreover, if the rest of the system is not designed for the increased torque, components can experience premature wear, shortening their service life and raising maintenance costs.

Investing in system upgrades—such as stronger couplings, upgraded drives, or enhanced lubrication—often provides a safer, more efficient alternative to oversizing.

Is It Worth It?

Oversizing can also mask poor maintenance practices. While a larger motor may run longer under neglect, the energy penalty and potential for accelerated component degradation outweigh the benefits. Understanding your system’s torque, load, and speed profiles is crucial; a motor is most efficient at roughly 80% load.

By accurately sizing motors and applying preventive maintenance, companies can avoid the “safety net” of oversizing and achieve greater energy efficiency.
