Southern Utility Modernizes Gas Turbines with Advanced Condition‑Monitoring Controls

In 2024, the United States consumed approximately 3.3 terawatts—just over 20 % of global electricity use, according to the International Energy Agency (IEA). With worldwide power demand projected to double by 2050, utilities are turning to innovative solutions to keep grids stable and reliable.

One Southern power company, serving around 600,000 retail and wholesale customers, undertook a comprehensive retrofit of four General Electric MS5001 (Frame 5) turbo‑generator packages. The goal was to bring legacy combustion gas turbine engines online quickly while enhancing reliability and enabling remote operation.

HPI LLC, a Houston‑based retrofit specialist with a portfolio of more than 70 gas‑turbine models across 20 manufacturers, was chosen to replace the aging control systems. HPI’s expertise lies in integrating modern, off‑the‑shelf programmable controllers with existing turbine hardware.

Key challenges included obsolete controller technology, aging wiring, and a fragmented vibration‑monitoring setup that combined a GE Speedtronic system with a Bently Nevada 3300 unit. HPI also needed to replace an outdated, hydraulically‑controlled overspeed protection system that was difficult to test and maintain.

HPI delivered a standardized digital control solution built on Rockwell Automation’s Integrated Architecture. The core components were an Allen‑Bradley ControlLogix programmable automation controller (PAC), ControlNet and EtherNet/IP networking, and FactoryTalk View SE human‑machine interface (HMI) software. This unified platform provides seamless enterprise integration, real‑time diagnostics, and remote start capability.

For vibration monitoring, HPI installed XM‑120 dynamic measurement modules, allowing the utility to continue using its existing GE vibration probes. The modules, connected via ControlNet to DeviceNet interface modules, provide real‑time shaft, casing, and pedestal vibration data. Overspeed protection was upgraded with XM‑220 dual‑speed modules, which monitor rotor speed, acceleration, and detect zero or reverse rotation.

HPI also re‑engineered the wiring strategy: FLEX I/O modules were networked over ControlNet and EtherNet/IP, and all terminals, fuses, relays, and conduits were pre‑installed in subpanels to minimize on‑site wiring. The result is a modular, scalable control cabinet that can be replicated across sites.

Since the upgrade, the utility has experienced no start failures and now enjoys 24‑hour remote monitoring from a central location five miles away from the turbines. HPI’s solution has proven to be cost‑efficient, easy to maintain, and fully integrated with the utility’s existing infrastructure.

HPI offers round‑the‑clock technical support and distributes ControlLogix hardware through Rockwell Automation distributors worldwide. From its Houston headquarters, the company provides software patches, system integration, and ongoing assistance to ensure optimal performance.
